Introduction

A corrugated box is not simply one sheet of paper.

A 3-ply, 5-ply or 7-ply corrugated box contains multiple liner and flute layers. Each layer can have a different paper GSM, colour and flute take-up factor.

If even one layer is calculated incorrectly, the total GSM, corrugated box weight and final quotation price can also become incorrect.

For packaging manufacturers, this means accurate corrugated box costing must start with the correct layer structure.

Problem Statement

1. Corrugated box layers were created manually.

For every 3-ply, 5-ply or 7-ply box, estimators had to manually create each liner and flute layer even though the selected ply already determined how many layers were required.

2. Flute factors were sometimes missed.

A fluted paper layer consumes more material than a flat liner. If the correct flute factor or take-up factor was not applied, the total GSM and box weight became inaccurate.

3. GSM values were entered repeatedly.

If a 5-ply corrugated box used the same 120 GSM kraft paper across several layers, the estimator still had to enter the same value repeatedly.

4. Missing layer information affected quotations.

A missing GSM, colour or layer type could remain unnoticed until the corrugated box quotation had already been prepared.

5. Corrugated box master data could change later.

If Ply, Layer Type or GSM masters were changed after quotations were created, historical costing could become difficult to verify.

Solution Implemented

a. Ply, Layer Type and GSM Masters

Thirvusoft configured three core masters inside ERPNext:

Ply – Defines whether the corrugated box is 3-ply, 5-ply, 7-ply or another structure.

Layer Type – Defines whether a layer is a Liner or Flute, its ply value / take-up factor, and whether it belongs to an Odd or Even position.

GSM – Maintains the approved paper GSM values used for corrugated box manufacturing.

This creates a standard structure for every corrugated box quotation.

b. Corrugated Box Layers Created Automatically

When an estimator selects the Ply in the Item Weight Details, ERPNext automatically creates the required layer rows.

For a 5-ply corrugated box, for example:

Layer 1 → Liner

Layer 2 → Flute

Layer 3 → Liner

Layer 4 → Flute

Layer 5 → Liner

Odd layers receive the configured odd-layer settings and even layers receive the configured flute settings.

If the estimator changes from 5-ply to 3-ply, the layer structure is rebuilt automatically.

c. GSM and Colour Filled in One Step

The estimator can enter a common GSM and paper colour once and apply it across all corrugated box layers.

Only the exceptional layer needs to be changed.

For example, a corrugated box may use kraft paper internally but a white top liner externally.

This reduces repetitive entry while still supporting different paper specifications.

d. Automatic Flute Factor Calculation

For every layer, ERPNext calculates:

Layer Total GSM = Paper GSM × Ply / Flute Factor

Flat liner layers can use their normal factor, while flute layers apply the required take-up factor.

Flute take-up is an important part of corrugated board weight calculation because the corrugating medium consumes more paper than its flat dimensions alone suggest. Current corrugated-box costing tools likewise calculate fluting GSM using a flute factor before determining total board GSM and weight.

e. Automatic Total GSM Calculation

ERPNext adds the calculated GSM of every liner and flute layer to produce the Total GSM of the corrugated board.

That value then flows into the box weight formula.

The process becomes:

Ply → Layer GSM → Flute Factor → Total GSM → Box Weight → Cost

This removes manual GSM calculations from the quotation process.

f. Required Fields and Locked Masters

Every layer must contain the required:

Layer Type · GSM · Colour

before the corrugated box weight details can be completed.

Once a Ply, Layer Type or GSM master has already been used in a quotation, Thirvusoft's implementation protects that historical costing structure from being casually changed.

This keeps older corrugated box quotations traceable.
